Water-Test Pass, Air-Test Fail: Understanding Seal Test Boundaries

Sealing Design and Assembly
Key point: Water and air tests can differ in the phenomenon observed, medium and sensitivity. Conflicting results do not immediately prove an instrument fault. Align objectives and conditions before tracing a common leak path.

Scope and common interpretation errors

For correlation of two methods on one assembly. Air-test values do not convert directly into an IP rating.

Wetting, surface tension and retained liquid affect water tests; temperature and system volume affect air tests. Residual water may temporarily block a path during a subsequent air test.

Turn the review into recorded checks

StepAction and evidence
1 · Check test orderRecord water-then-air separately from air-then-water and confirm drying state.
2 · Align assembly conditionsReview pressure direction, fastening and fixtures so both methods address the same boundary.
3 · Build correlated evidenceKeep both results for known-defect and sound reference parts. One specimen cannot establish a universal conversion.

A comparison to avoid misinterpretation

If air results improve after water testing, compare dry and wet states and inspect the leak location before using wet-state results for production release.

Frequently asked question

Does passing an air-leak test justify IP68 labeling?

No. An IP rating concerns complete-product tests under specified conditions.
